One of my apprehensions during this process of building a car has been about the exhaust. The kit version wouldn't work with my engine and headers, so it would have to be a custom design. My expectation was that the car would go to an exhaust shop to have the tubes cut, bent, and welded, </div>

but after seeing a number of builders online who did it themselves, I was inspired. So here is a bit of how that went:</div>

The list of materials was pretty simple. Two polished stainless steel glass pack mufflers and four 90 degree bend 3" diameter stainless tubes. Below is the first one on the saw ready to cut.</div>

At this point the tip and front elbow were assembled into the muffler and held into place with a sophisticated system of spacers and masking tape.</div>

After it was all fitted and taped into place the tubes need to be welded together.</div>

Now I don't have the right equipment to properly weld stainless steel so all I could do was tack-weld it all together and then take it to a qualified welding shop. This was my practice piece and it wasn't pretty.</div>

What I have been most interested in is, how does it sound?</div>

When last we met, I had finished mounting the driver side door and was hoping that the passenger door would go better.<br />

However, it was then time to mount the door latches.<br />

As I started fitting them, it became clear that changes were called for. The cables were much too long, requiring some tight bends (in order to fit in the door) which looked like a part that could cause binding problems in the future. It's already hard enough to get in and out of the car. The door has to open when you pull the latch. So I shortened the cables and then had to figure out how to weld/solder new ends on them. The brass contraption at the end of the cable below is the result. Not pretty but it should work.<br />

Fitting the rear deck glass to the body was next. Or actually the body to the glass. As expected, some adjustments are necessary. The right front corner just wouldn't fit flush. So out came the grinder and the body was cut down to fit. In order to get it right, I had to cut clear through the body so some fiberglass work will be the topic of a future post.<br />

After engine start it was time to fit the body to the chassis. I think the body went on 15-20 times for trimming and testing before it was right. The body fastens at the rear through the taillights.<br />

This morning with only 6 small items on the pre startup checklist I went to work and by noon the engine fired up. What I should have done on the first start was carefully monitor the oil pressure, running the engine until it was fully lubricated. Instead I was so amazed that it worked I just shut it off and walked away. In subsequent startings, all of the gauges, dash lights, and turn signals were tested. They all worked too. No one more amazed than me.</div>

The blank area on the lower right face of the console is reserved for a backup camera screen. This car was not designed with rear visibility as a high priority.<br />

Now to another challenge. The crankshaft vent on the left side head has no place to connect to the intake. The factory air intake box has a fitting molded in to connect to but since I'm using a polished aluminum air intake, a new solution was called for. So over to the machine shop to make a new fitting. The plastic one below was cut out of the factory air box.<br />

Made quite a bit of progress this month starting with making a battery tray and mounting it into the car.</div>

The kit calls for the battery to be placed under the floor of the trunk area but I like it up front better. The front of the car could use a little more of the weight plus it is mounted much lower where I put it.</div>

Next I mounted the computer over the passenger footbox. I'm not entirely pleased with this location but my choices were limited by the heater/AC unit which is located just above and behind it.<br />
Going with a modern computer controlled engine means a couple hundred times more wire.</div>

Another potential problem I found was the original mount bushings for the steering rack put the rubber boots so near the frame uprights that they rubbed and surely would be eventually damaged. I turned some Delrin plastic replacements that moved the rack out about an 1/8" and down about 1/4"</div>

One of the nagging questions has been whether the headers made by Stainless Steel Headers Inc. would fit. They were designed to work for the roadster and had never been tried in a coupe.</div>

Well they just fit fine! The headers in the picture are not the ones I will install but were sent to me for test fitting purposes. Tomorrow I will send these back and they can start on my set. My headers will merge into a 3" pipe instead of exiting with the 4 pipes the roadster uses.</div>

Then I learned that he was part of a TEAM that had done the design work on an ALTERNATOR.<br />

Back to 2014.<br />
A few months ago we purchased a new Toyota Avalon Hybrid with all the bells and whistles. It is a marvel. Blind spot monitor and alarm, radar cruise control, backup camera with cross traffic sensors and alarm. If the radar senses a potential collision it will tighten the seat belts and apply the brakes. It is averaging 43 miles per gallon. Braking energy is used to charge the batteries. The doors unlock automatically when you touch the door handle (if you have the key on your person). Etc, etc, etc.<br />

All of that and in 6 months there hasn't been so much a hiccup.<br />
<br />
So now I get it.<br />

My car is a project, not to be confused with a modern production model coming off the assembly line.<br />

It seems that usually when I start to assemble some part of the car, I find that things don't fit as well as they should, or I find myself thinking that I want to make it different than the way the kit was intended. <br />

Saturday evening I replaced the engine oil pan with a custom one needed to fit the frame of the Daytona. 15 bolts to take it off, 15 to tighten up on the new pan, 10-15 minutes tops. Well 2 hours later after grinding, test fitting and grinding again, trying to figure what part was interfering with what, it is installed.</div>

To make sure they stay together the bolt heads were installed with Loctite and also have little holes drilled across them for safety wires. No way they will ever come loose now.</span><br />

I didn't want black and it would have cost $400. First step was to test fit the suspension and fit most of the sheet metal pieces for the cockpit. It was also the time to drill all of the holes in the frame and sheet metal panels for riveting in place after the frame is painted. The idea was to avoid scratches on the frame paint by doing this first. There are now 500 or 600 1/8" holes in the frame and panels of which I didn't get a picture but you'll see later in assembly.</span><br />
<span class="Apple-style-span" style="font-size: large;">After the panels were fit and suspension pieces had been back on and off several times it was time to paint. </span><br />
<span class="Apple-style-span" style="font-size: large;">So outside the frame went in the cold winter rain for a spray down with degreaser, a pressure wash, then a spray down with an etching wash to help the paint stick, and another pressure wash.</span><br />

<span class="Apple-style-span" style="font-size: large;">The first coat was a black (POR-15) rust preventive undercoat that went on quite well, except I was trying to use a small spray gun thinking that the small tubes needed a small sprayer. So it took all morning instead of a couple of hours. Then there were two trips to the paint store because that's just how I do it. When it was time for the color coat I switched to the larger gun and things progressed much better. However at six pm, my deadline to stop, the silver color coat was only 2/3 finished. A call for help went out to good friend Jeff Modjeski who said go out out town and when I get back it will be all silver and clear coated. </span></div>

It was somewhat designed as I went along and isn't perfect but it works! Notice the body on its wooden frame in the back. That should keep everything straight until it is reunited with the frame.</span><br />

After some considerable thought, here is how I think I will equip the car.</div>

I went with the complete kit which means that all parts will be new except the independent rear suspension which I found from a 1989 Thunderbird SC. That has been cleaned painted and has all new seals and bearings, so it should be as good as new.</div>

A new 5.0 liter DOHC Coyote crate engine rated at 420 hp (but we'll coax another 60 or so out of it)</div>

A 5 speed TKO 600 transmission with the wider gear ratio which should be a bit calmer for freeway cruising.<br />

I have read about a number of people with these cars who have had trouble with the clutch cable melting due to its proximity to the driver side headers so I will change to a Hydraulic actuated clutch.<br />

These cars are <b>very loud</b> so something will have to be done with the exhaust to quiet things down a bit.<br />
Still not sure which way to go there but it will still have side exhaust.</div>

An independent rear suspension as mentioned above with 3.27 gearing. Not the best for off the line acceleration, but should be a good compromise between straight line acceleration and having lower freeway cruising rpms.</div>

A Wilwood big brake kit upgrade with drilled and slotted rotors. As a friend said recently: "The only thing you <b>really</b> need in a car is good brakes."</div>

High back racing seats with 5 point harnesses. The vintage lowback seats that come with the kit were either a whiplash waiting to happen or I would have to fabricate some kind of headrest. Highbacks solve that.</div>

Fast, incredible looks, and could be built for "only" about $75,000. A picture of it went up on my office wall and the planning began. One year later I had my pilots license and had figured out that the Lancair was too fast, and too complex for a low time pilot and I would most likely kill myself and an unlucky passenger in it. So the hunt began again, ending with a more conservative, safe, and less expensive Vans RV9.</div>

I had seen their Cobra replicas and considered them, but this was very intriguing. I sent in a deposit to get one of the first kits, ending up #113 on the wait list. We planned a business/pleasure trip to Boston which happens to be within an hours drive to the Factory Five Racing facility so I could get a first hand look at the prototype car.
